How to preserve old, dried, cracked, crumbling boat upholstery temporarily

These seat back cushions were so rotted that I could push my finger right thru the fabric.  They used to be Yorktown/Tan.

So I got some of the FlexSeal spray on rubber sealant and coated the fabric.  It cured up real fast, bonded the rotted fabric together, and sealed out any more moisture.

Most people would agree that it is not the most attractive final product.  But it allows you to keep using those old rotten cushions until you can afford to buy new ones.  Eventually in 2015, I made some cushion backer boards, sealed them with epoxy, found the matching 35 yrs old fabric, and hired a guy to make new cushions for me.

The neighbors keep asking what I'm up to.  In the winter of 2014 I installed a full enclosure (2" steel pipe, 30' long x 12' wide) of this whole area to keep the rain and snow off my work space.  In this picture, there used to be a pop up shade shelter over the boat, but I came home one day and the wind had miraculously tore it out of the ground, flipped it over, and deposited it right in front of the boat without any damage to the boat.

Thru Hull Fittings: Overdrilled, wood treated, filled with epoxy and redrilled

Once my transom repair was completed, I over size drilled out the critical load bearing holes for the motor mounts and tow hooks, treated the raw wood inside with penetrating epoxy, and filled the holes with thickened epoxy.  When it was time to install the motor and tow hooks, I had nice hard epoxy to drill thru with no exposed wood.  Here's some pictures: sorry for the layout, my editing skills need improvement.


Rot Doctor Clear Penetrating Epoxy Sealant (CPES), epoxy clean up solvent, West System Resin and Hardener, West System thickeners and fillers (structural), injector tubes, mixing cups, Personal Protective Equipment. (Always wear eye protection, one drop or splash = blindness!!!)
The more critical the application, the more important it is to do tests to get it right.  I wanted to make sure my mix was thick enough (ratios correct and written down), and I needed to know how much working time I had to fill the holes and work the product before it started to cure.

Before mixing my batches of epoxy filler, I set up my work site with my knee pads so I could drop right into them and get to work while the product was active and curing.  I also had clean up solvent, towels to rest the tubes on and to clean up over flow etc.
I ultimately discovered that two of these tubes would fill each hole.  So I mixed batches big enough for 4 tubes to fill 2 holes at a time.  I could have mixed bigger batches and used bigger tubes, but the product would cure faster than I wanted to be able to work the product.  See why below.

I started each hole with a small pilot hole using a drill guide (Harbor Frieght has them cheap) to make sure I was drilling square to and thru the transom.  Before I progressed to the next larger drill bit, I countersunk the hole with a size larger counter sink, to avoid tearing up the gel coat.  I didn't have a countersink large enough for the final drill bit, but it didn't matter, see why below.  Warning Note: A lot of power is needed to drill thru 2" of wood and gelcoat.  Its only possible to do this by hand by progressing with larger and larger bits.  Don't go too fast or too slow.  With all the friction created and high drill speeds, if and when the bit jams, it can literally break your wrist.
I didn't care about tearing up a little gel coat with the final drill bit, because I created a flange on each side of the hole for better bond to the hull, and more reinforcement for the load that will be put on these holes.


The method of using clear velum and duct tape to hold the epoxy in the hole while it cured helped me see on both sides of the hole if it was totally full, had air pockets, and allowed me to work the small overflow into a nice flange on each side.  I used a small dowel to poke into the hole as I was filling to jiggle out any air bubbles.  Tape the bottom edge of the velum in place and let it hang down blow the hole(s).  Fill from the bottom back to the front top.  As the epoxy flows out of the hole work the velum upward to hold it in.  Then tape off the whole piece and work out the flanges.



An additional VERY HELPFUL TIP:  Leave pencil cross hair lines extended out from each hole.  They should have been there from the original drilling process to identify center.  Once the holes are filled and flanged, you'll need those lines to identify center again.

SPRING 2015 PROJECTS:

Completed:

  • Build 28'x12' shelter for work site on driveway.
  • Re Soak transom with Rot Doctor's Clear Penetrating Epoxy Sealant (CPES).
    • Use squeeze bottle with clear tubing to insert into crevasses above inner transom and saturate/fill into gaps etc.
    • Remove top transom rub rail screws around splash well, drill and soak with CPES.  Fill gaps with thickened epoxy.  Install screws into epoxy.
    • Use Rot Doctor's Epoxy Clean up Solvent (ECS), to clean up all over flow.
  • Drill extra drain hole in belly tank compartment, soak/seal exposed wood with penetrating epoxy and install pvc tube with 5200.
  • New stern jump seat cushions: Auto Trim Specialists, Denver, CO.
    • Yorktown/Tan antiqued marine vinyl is a perfect match for this 35yr old boat.
    • I cut and 1/2" and 3/4" birch wood panels, sealed with CPES.
  • Install 40 gallon belly tank into compartment, new hoses.
    • Remove 5/16" line from well to engine and install new 3/8" line and filter at motor.
    • Install new 4 way brass fuel switch to well, connect to tanks and engine.
    • Install new 14' of 1+1/2" ID Fuel Fill hose from below deck to fill port on Starboard bow.
    • Drain tank, remove from below deck, clean out with manual swab on stick, remove fittings, install new fittings, reinstall tank below deck.  Seal deck.
  • Renovate Electronics:  Best Marine, Arvada, CO.
    • Clean out extra wires, broken guages, switches, etc.
    • Activate: tach with new harness, volt meter, fuel gauge, temp, speedo at helm(using GPS on chartplotter).
    • Activate: nav lights, anchor, deck and cabin lights.
    • Activate: electric windshield wiper.
    • Install dual battery switch and two batteries at port aft.
  • Remove old bimini track, replace with longer new chrome track, sliders, and end caps.
  • Install new 14" wiper blade.
  • Protect seat cushion corners and edges with fabric or plastic tabs.
  • Clean old silicone off rub rails.  Re Seal with new Silicone bead.
  • Patch gel coat dings on hull.
  • Seal deck hatches.
  • Purchase, install chartplotter, sonar, side scan transducers, wiring, and mounting bracket.
  • Install under gunnel, LED lighting, and wire to helm switch.
To Do:
  • Epoxy repair teak wood rod holder that got broken during electronics renovation.
  • Treat teak trim with Teak Oil.
  • Remove, clean, reseal/bed tow hook on bow.
